What Is Polyester Resin?

Polyester Resin is a synthetic polymer formed by reacting polyols with dicarboxylic acids or related acid components. In powder coatings, it functions as the main film-forming binder and controls important properties such as flow, gloss, flexibility, hardness, weather resistance, chemical resistance, and curing behavior.

The term covers several resin families. Saturated polyester used in powder coating is different from the liquid unsaturated polyester commonly associated with fiberglass products.

How Polyester Resin Is Formed

Polyester molecules contain repeating ester linkages within their polymer chains.

During production, selected acids and glycols react under heat. Water and other reaction by-products are removed while the molecular chains grow.

The resin manufacturer controls the reaction so the final material reaches the required:

  • Molecular-weight distribution

  • Acid value

  • Hydroxyl value where applicable

  • Melt viscosity

  • Glass-transition temperature

  • Functional end groups

  • Color

  • Storage stability

  • Curing response

Once the reaction reaches its target, the molten resin is cooled, solidified, crushed, and supplied as chips or flakes for powder-coating production.

Small changes during synthesis can affect extrusion behavior and the final coating film. Polyester resin therefore needs tighter process control than a simple commodity description suggests.

Saturated and Unsaturated Polyester Are Different

Saturated polyester resin is widely used in thermosetting powder coatings. It is supplied as a solid resin and later combined with Curing Agents, pigments, Fillers, and Additives.

Unsaturated polyester resin is commonly supplied as a liquid system for composites, castings, artificial stone, marine products, and fiberglass reinforcement.

The two families differ in:

Why Polyester Is Important in Powder Coating

Polyester resin forms the structural backbone of the cured powder-coating film.

When the powder melts in the curing oven, the resin flows across the substrate, wets the prepared surface, and reacts with the curing agent.

Its design strongly influences:

Main Powder-Coating Polyester Systems

TGIC-Cured Polyester

Carboxyl-functional polyester reacts with TGIC to create a crosslinked film.

This system is widely associated with outdoor powder coatings because it can provide strong weatherability, mechanical performance, gloss retention, and a broad processing window.

The resin’s acid value must match the curing-agent ratio. Incorrect balance can leave unreacted groups, reduce film performance, or change extrusion and curing behavior.

HAA-Cured Polyester

HAA or Primid systems use carboxyl-functional polyester with a hydroxyalkylamide curing agent.

They are frequently selected for TGIC-free powder coatings and can provide good outdoor durability, color stability, mechanical strength, and environmentally aligned formulation options.

HAA systems need controlled formulation and processing because water is released during the curing reaction. Film thickness, substrate condition, oven profile, and degassing behavior can affect surface quality.

Hybrid Polyester

Hybrid systems combine polyester resin with epoxy resin.

They are commonly used for indoor applications requiring balanced flow, mechanical properties, chemical resistance, and economical formulation.

Their outdoor UV performance is generally lower than that of a properly designed pure polyester system, so the final use environment should be confirmed.

Why Acid Value Matters

Acid value indicates the quantity of reactive carboxyl groups within a polyester resin.

A higher or lower acid value changes the amount of curing agent required and affects the crosslinking structure.

It can influence:

  • Reaction speed

  • Cure schedule

  • Film hardness

  • Flexibility

  • Chemical resistance

  • Storage stability

  • Surface appearance

  • Outdoor performance

Acid value should not be judged as “higher is always better.” It must match the curing chemistry and final coating objective.

Melt Viscosity and Flow

Melt viscosity describes how the resin behaves after it softens during extrusion and curing.

A resin with unsuitable viscosity may contribute to:

  • Edge pullback

  • Excessive flow

  • Inconsistent gloss

  • Film-thickness variation

The ideal range depends on the formula, extrusion equipment, substrate, desired texture, and curing window.

Resin selection should therefore involve a practical formulation trial rather than comparison by one data-sheet number.

Glass-Transition Temperature and Storage

The glass-transition temperature affects how the resin behaves during storage, grinding, and handling.

A powder coating with inadequate storage stability may cake during warm transport or warehouse storage.

Other factors also influence caking:

  • Resin design

  • Additives

  • Particle size

  • Packaging

  • Humidity

  • Storage temperature

  • Time

  • Pressure during stacking

A stable resin gives formulators a better foundation, but the complete powder and logistics system must also be controlled.

How the Resin Reaches the Finished Coating

A typical powder-coating manufacturing route includes:

  1. Weighing resin, curing agent, pigments, fillers, and additives

  2. Dry premixing

  3. Melt extrusion

  4. Cooling the extrudate

  5. Breaking it into chips

  6. Fine grinding

  7. Particle classification

The polyester resin must perform predictably through every stage.

Poor melt behavior can affect dispersion during extrusion. Poor grinding behavior can change particle distribution. Unstable cure chemistry can affect the final film even when the powder sprays correctly.
